All of the difficulties you have outlined above are reasons I NEVER advised clients to rely on DL burns for their projects. did you mean, you successfully formatted the project to your hard drive, and then tried to burn the DVD volume for that DOUBLE LAYER Project (?) using Toast? I agree DL layer disks are not a great solution, but for this production it's a must.
